So, the latest update (9/8/09) - Engine is smoking, white smoke.
Spoke with MAXRPMS and they stated the oil line might be kinked. Not sure how that would be possible with the lines on the YFZ, but I checked anyway.
1. Drained the oil
2. Pulled the lines
3. Checked the flow through the lines since there us nothing for them to get hung up on.
4. Took a look at the oil that was in the engine and a new quart.
Result - The used oil is nice and browninsh-green, the new oil ins nice and clear light brown.
Verdict - There is a water leak somewhere that is allowing coolant to mix into the oil.
Lets see what happens next!!!

Got the new wiring harness, starte relay and realy assembly.
Charged the battery
Hooked everythign back up.
Relay clicks but doesn't turn the starter motor.
By-Pass the relay, and it turns.
Not sure what to look at next.

Ordered a new battery.

Got the new battery a while ago and that did not do it.
Got new Relay Assy but still didn't do anything. (Now I have extras)

Checked the TPS voltage and set to within spec.
Talked to a couple mechanics and explained everything I had done so far. They suggested a new Starter Motor.
Ordered and received and just put it in and hooked everythign up. Turned the key, hit the button and it cranked right over.
Just need new oil so I can try running it and see what happens.

(And no, it is not cold. That is oil, burning.)
It does burn oil though. Not sure why that is, but I will be looking into it.

Well, Max-RPMs work blew up. Not sure what went, but it stopped working on a run up Banshee Hill.
Took less than 1.5 hrs on the engine under load. Smoked the whole time, regardless of what they told me it was before. I highly doubt it was just becasue of the grease on the cylinder.
I did get the carb set up correctly with some help. I was too high in the idle air/fule mixture screw.
Also need to move the rear brake light mount, adjust the shock preload and linkage so the light doesn't hit the swingarm and bottom out on the battery box plastic.

Pulled the cylinder and piston. All marked up and the oil is black. Images.
Spoke with Josh from MAXRPMs and he said that this is very rare to see this type of camage on a 4-stroke. (Not sure what that means)
He stated he wanted to see the piston and cylinder to perform a clearance test. Sending the piston, rings (which are fused to the piston), cylinder and wrist pin back.

Mailed the cylinder/piston/rings/gasket/wrist pin back for inspection.

Well, I have a feeling there was something seriously wrong with the original cylinder/piston because I got a call today and they are sending me a replated cylinder, a new piston/rings, gaskets, etc as a replacement. Just waiting for that so I can get things back together and get it tested and running again, but I'll have a new one to play with for New Years.
